Engine Wiring Harness Design: Heat, Vibration and Protection
An engine wiring harness works in a much tougher environment than a standard machine harness. Heat, vibration, oil, fuel and coolant can all affect its service life.
For industrial engines, generator sets and off-highway equipment, a good harness design starts with the working environment—not just the electrical circuit.
1. Heat Matters
Different areas of an engine have different temperatures, so the same wire is not always suitable everywhere.
For general engine routing, TXL, GXL and SXL wires rated around 125°C are commonly used. Near exhaust systems and turbochargers, higher-temperature materials such as silicone or PTFE may be needed, together with heat-resistant sleeving.
Good routing also makes a difference. Keeping the harness away from hot surfaces and allowing an air gap can reduce heat exposure.
2. Vibration Needs Good Mechanical Design
Engine vibration is one of the common causes of harness damage.
Long unsupported sections can move repeatedly, while excessive movement at terminals can eventually cause wire or crimp failure. A reliable engine wiring harness should therefore have:
- Secure fixing points and short unsupported sections
- Sealed and locking connectors
- Proper strain relief
- Protection at potential chafing points
For engines using SAE J1939 CAN communication, correct routing and cable protection are also important for stable signal transmission.
3. Protection Against Oil and Fluids
Engine harnesses may be exposed to oil, diesel, coolant and other fluids during normal operation.
The wire insulation, sleeving and connector seals should match the actual working environment. Oil-resistant materials and sealed connectors are particularly important for gensets and off-highway equipment.
4. Circuit Protection
Battery and alternator circuits can carry high current and require appropriate protection.
Fuses or fusible links are normally placed close to the power source to reduce the risk of cable damage in the event of a short circuit.
The protection should be selected according to the wire and circuit requirements, not simply the power rating of the connected device.
